Its commitment is to integrity, measurable results, and close collaboration with leadership teams to implement decisive strategies that drive growth and safeguard the future. Project Overview We are seeking an expert Cement Process Consultant with deep operational experience in the Middle East/Africa region to audit, troubleshoot, and optimize our cement ball mill grinding circuit. The primary objective is to eliminate mechanical and process bottlenecks, stabilize operation, and increase overall hourly throughput (TPh) while maintaining target product fineness (Blaine/residue). Duration: Short-term target assignment (1 week for audit, baseline, and implementation blueprint) Reporting to: Managing Consultant - Elite Advisories W. L. L. Scope of Work & Core Responsibilities1. Field Audit & Internal Mill Inspection (Downtime) Conduct a comprehensive physical inspection during a scheduled mill shutdown ("crash stop" or "stop-on-load" analysis) to evaluate internal conditions. Measure and evaluate the ball charge filling degree (q) and the longitudinal ball size distribution in both compartments. Inspect the mechanical integrity and open area of the first-compartment liners (lifting), intermediate diaphragm, discharge grate, and activating/classifying liners in the second compartment. Verify internal material loading, coating tendencies on grinding media, and structural signs of over-grinding or material cushioning.2. Circuit Process Diagnostics (On-Load Operations) Perform full process sampling across the circuit (mill feed, mill discharge, separator rejects, and final product). Calculate core circuit KPIs, including circulating load ratio (CLR), tromp curve (separator bypass and cut size d50, and mill ventilation velocity. Assess the impact of raw material variations (clinker hardness/temperature, gypsum purity, and moisture levels of additives like limestone, slag, or pozzolan). Evaluate the current dosing and efficacy of grinding aids/performance enhancers.3. Optimization & Parameter Tuning Optimize the air classifier/separator settings (rotor speed, fan air volume, and damper positions) to sharpen the particle size distribution (PSD) and reduce the return of fines to the mill. Re-engineer the grinding media sorting (ball grading) based on current clinker grindability parameters (Bond Work Index tests). Optimize mill ventilation (draft) to ensure proper material transport, moisture evacuation, and internal cooling without pulling unground grits into the venting system. Specific Outputs & Deliverables The consultant is expected to deliver tangible, highly technical outputs divided into three distinct milestones:Phase 1: Baseline & Diagnostic Report (End of Week 1) Technical Audit Report: A detailed breakdown of current circuit performance, including calculated circulating loads, separator efficiency curves (Tromp Curves), and specific power consumption (k Wh/t). Internal Inspection Log: A mapped blueprint of the mill's internals, identifying worn diaphragms, blinded grates, or misaligned ball grading profiles. Phase 2: Actionable Optimization Blueprint (End of Week 2) Grinding Media Re-Grading Matrix: A precise, engineered spreadsheet detailing the exact metric tonnage and size distribution of grinding balls (e.g., proportion of 90mm to 30mm media) required for optimal impact and attrition. Separator Tuning Protocol: A step-by-step operational matrix charting recommended separator fan speeds and air volumes corresponding to specific product grades. Mill Ventilation & Heat Balance Sheet: Calculations showing required air velocity updates to control internal temperatures (keeping mill discharge below 110C-115C to prevent gypsum dehydration). Phase 3: Close-Out & Performance Verification (End of Assignment) Standard Operating Procedures (SOPs): Updated control-room guidelines for localized operators on managing circuit stable-run metrics, adjusting parameters for alternative raw materials, and detecting early signs of mill flushing or plugging. Final KPI Verification Dashboard: A comparative analysis proving the achieved improvements against initial baselines, specifically highlighting:Percentage increase in hourly production (tph). Reduction or stabilization of specific energy consumption (k Wh/t). Optimization of the product Blaine / Residue on 45 µm and 90 µm sieves. Required Qualifications & Competencies Experience: Minimum 15+ years of hands-on process engineering experience specifically within heavy dry-process cement plants across Egypt, the GCC, or North Africa. Track Record: Proven history of successfully increasing ball mill productivity by at least 5–10% through non-CAPEX process adjustments (tuning, ball grading, separator optimization). Technical Expertise: Masterful command of cement grinding mechanics, closed-circuit process calculations, and the operational quirks of legacy or modern high-efficiency air separators (e.g., O-Sepa, Sepax, or similar). Languages: Fluent in English (essential for close communication with local plant operators, maintenance teams, and control-room staff) and professional executive reporting.
